Terminology Bridge

The original field discipline was called Ghost Hunting. Through later development, public-facing language, and A.I.R.O.N. product framing, the discipline evolved into Ghost Busting™.

Ghost Hunting implies the team is still looking for the ghost. Ghost Busting™ means the ghost has been trapped: the intermittent event was captured, the context was locked, and the evidence is now available for humans to verify and act on.

Origin: 1983 Shop-Floor Evidence Discipline

Ghost Hunting / Ghost Busting™ began as a field-proven troubleshooting discipline developed from real-world work in 1983 at Iroquois Tool Systems under Walter W. Dingfelder.

The first method was not a dashboard, AI model, or polished software product. It was a mobile, ad hoc diagnostic platform built from commercially available instrumentation to observe and preserve transient machine behavior directly on the shop floor.

Early Ghost Hunting used timers, counters, comparators, passive indicators, meter points, and proof devices as practical ghost traps. The purpose was simple:

The tools changed. The doctrine did not.

Digital Twin Comparator

Modern Ghost Busting™ runs at the machine edge, typically in V.A.U.L.T.™ edge PC, a Unitronics all-in-one HMI/controller, or another approved edge/controller platform where the comparator can safely mirror the live machine or process.

The digital twin represents expected behavior. The live machine provides actual behavior.

Every scan asks: does expected behavior equal actual behavior?

  • If yes, continue watching.
  • If no, capture the ghost.

The value is catching the first mismatch before downstream symptoms bury the real cause.

Expected vs. Actual — Every Scan

The comparator watches the selected circuit, station, process, or sequence step:

When the live state arrives late, arrives early, fails to fire, fires falsely, drops out, bounces, sticks, or disagrees with expected behavior, Ghost Busting™ records the event.

The human does not have to stand at the machine waiting for the exact moment. The software comparator does the capture work.

Reverse-Trace Logic Solving™ vs. Ghost Busting™

Reverse-Trace Logic Solving™ is the fastest manual live-logic method when the failure is visible and Ghost Busting™ is not present. It requires a PC with the PLC programming software, online access to the live machine, and a qualified person watching the logic in RUN mode.

Ghost Busting™ is the automated intermittent truth-capture system. After routines are developed and hosted on the HMI, all-in-one HMI/controller, or V.A.U.L.T.™ edge PC, the operator can select the suspect routine, resume production, and let the comparator trap the mismatch when the failure occurs.

When Ghost Busting™ is not present, use Reverse-Trace Logic Solving™. When the truth disappears, trap the ghost.

AI-Enabled Logic Mapping

With AI, A.I.R.O.N. can rapidly create a digital twin of nearly any logic platform, filter that logic into processes, and break each process down into individual sequence steps for Ghost Busting™ monitoring.

Instead of waiting for maintenance, controls support, or manual observation, an operator can select the cycle stage where a suspect ghost is appearing and arm a Ghost Busting™ trap during operation.

The comparator then watches that selected step, circuit, station, or process window and compares expected behavior against actual behavior every scan.

When the live machine misses a beat, the ghost is trapped in seconds rather than after hours, days, or weeks of manual observation.

Context Lock

Context Lock preserves a bounded window of information surrounding a detected event. That window may include signal states, timer values, counter relationships, sequence position, commands, confirmations, mode, recipe, operator action, related process conditions, environmental context, previous event, and next expected event.

Context lock does not stop the machine. It stops the loss of information.

Comparator Capture Record

When expected and actual disagree, Ghost Busting™ should capture:

  • timestamp, scan number or scan window, and cycle number
  • station, circuit, rung, function block, or process step
  • expected state and actual state
  • first mismatch point and last known good state
  • inputs, outputs, timers, counters, permissives, and interlocks involved
  • command state vs. feedback state
  • sensor and analog values where relevant
  • previous event and next expected event
  • mode, recipe, operator, product, and process context where available

Ghost Busting™ catches the mismatch, but the cause may belong to any discipline: mechanical looseness, wiring intermittency, sensor contamination, PLC timing, pneumatic lag, hydraulic pressure loss, VFD behavior, product variation, tooling shift, environmental light/heat/moisture, network delay, power supply sag, vibration, or worn guides and pivots.

The machine does not care which department owns the symptom. Ghost Busting™ gives every discipline the same evidence window.

Ghost Busting™ should begin as a read-only or shadow-mode system unless explicitly engineered, validated, and authorized otherwise. It should observe, compare, record, and alert. It should not silently take over control, alter logic, force outputs, bypass safety, or modify machine behavior.

The purpose is to preserve truth, not create a new uncontrolled variable.
