Comparator Flow

Check each step as you prepare the read-only trap.

1. Identify the suspect stage

Select the cycle stage where the false trigger, dropout, bounce, weak signal, late signal, or missed confirmation appears.

  • Example: product entering photoeye, prox confirming cylinder home, encoder count at transfer handoff, analog level during fill.

2. Define expected signal truth

Define what the digital twin expects during that stage.

  • Expected ON/OFF state, allowed timing window, debounce behavior, analog range, sequence permissive, and downstream confirmation.

3. Mirror the live signal path

Enable read-only mirroring of the live sensor/circuit path in V.A.U.L.T., Unitronics, or approved edge/controller platform.

  • Include raw input, filtered input, internal bit, timer, counter, permissive, output command, and feedback where useful.

4. Compare every scan

Run expected vs. actual during the selected window.

  • If expected equals actual, continue watching.
  • If expected does not equal actual, capture the ghost.

5. Lock context

Capture the bounded evidence window around the mismatch.

  • Timestamp, scan window, cycle number, station, input states, output states, timers, counters, mode, recipe, previous event, and next expected event.

6. Rank likely discipline causes

Let A.I.R.O.N. organize the evidence by probability and discipline.

  • Sensor contamination, light interference, wiring intermittency, power supply sag, alignment, mechanical drift, product change, pneumatic lag, PLC timing, or environmental condition.

7. Verify before changing
